He didn't have any armors if you don't consider Black/Nightmare Zero and armor. I think the size difference had more to do with Dr. Wily having built him. (I'm assuming that it was decided that Dr. Wily built Zero in the beginnimg, but I may be giving Capcom too much credit) Bass is a bit bigger than Mega Man and Treble is bigger than Rush. And a wolf.They even made Zero bigger than X and you'll notice Zero never had any armors.

Are you referring to the design that X had in MMX or in MMZ?With the MM Zero series I feel like they made him much more like X in his design.
